hi Mike,
As Elke reminded this morning, given this revalation that there is far more space available for cable routing than in the IST and than used by IST-type cables, we need to consider cost (and flexibility) optimizing a bit.
Could you identify commercial off-the-shelf cables to consider to use instead, and get some quotes?
Probably that would mean *two* cables run together in some sleeving, like the prototype. A 16 pair foil shielded (or, if must be, foil and braid shielded) 28 AWG with some low loss insulation (polyproylene/polyolefin, FEP, or something like that), and a 4 conductor 22 AWG (2 pair is OK, 4 wires fine), PVC is fine. Both as flexible as possible, and with an eye to the total cost being less than that of the custom cable. You maybe should call Alpha Wire and Belden and get some consultation what may be best products.
The cables used in the prototype might be reasonable, but those were chosen based on what we could get in a hurry from distributor stock in small quantity. Let's not worry about that, so maybe there are better/more flexible cables.
By the way what is the max diameter of the prototype assembly? Can you measure and check w/ Rahul would they actually fit? From the drawing he sent it looks like the answer is yes.

p.s. I would avoid _foam_ polyethylene/polypropylene -- it is great stuff but soldering to the T board will be a royal pain.
